The fix is simple: never look at the arc without a welding lens at the appropriate shade. For MIG and Stick, that’s shade 10–11. For TIG, shade 9–11 depending on amperage. Auto-darkening helmets handle this automatically — the lens darkens in milliseconds when the arc strikes. One more thing on arc flash: the UV radiation from the arc doesn’t just affect your eyes. In fact, it’s not uncommon for a compromised sleeve or a frayed pant leg to actually catch fire, and it happens more often than beginners assume. I’ve had it happen to me more than once. Generally, the fix is simple: check your welding clothes for damage before you suit up, not after you catch a whiff of smoke.

The other burn hazard is contact with hot metal. After welding, the work and everything around it stays hot longer than it looks — steel that’s cooled enough to look normal can still be several hundred degrees. What’s in welding fume depends on the base metal, the filler, and any coatings on the material. For basic mild steel MIG or stick welding with no coatings, the fumes are primarily iron oxide with manganese — unpleasant to breathe regularly but not acutely toxic at typical home shop exposure levels. Where it gets more serious:

  • Galvanized steel: produces zinc oxide fumes that cause metal fume fever (flu-like symptoms, usually 4–8 hours delayed). Never weld galvanized indoors without serious ventilation and respiratory protection.
  • Painted or coated metal: old lead-based paint, zinc chromate primers, and various industrial coatings produce toxic fumes when burned. Strip the coating from the weld zone first whenever possible.
  • Stainless steel: produces hexavalent chromium in the fume — a known carcinogen. TIG and MIG on stainless requires ventilation and ideally a respirator rated for metal fumes.
  • Cadmium-plated hardware: acutely toxic. If something looks unusually bright silver and came off old industrial equipment, find out what the plating is before you put heat on it.

The baseline habit for any welding is: keep your face out of the fume plume. The plume rises straight up from the arc — don’t position yourself directly above the work. Beyond that, ventilation is the primary control. A door or window open with some air movement handles most home shop and farm welding on mild steel. A fume extractor is better. For galvanized, coated, or stainless work, treat it more seriously than you think you need to.

Hazard #4: Fire and Explosion

Welding sparks travel farther than they look and stay hot longer than seems reasonable. A spark landing on a rag, a cardboard box, or a wood floor can smolder for an hour before igniting. This is not an edge case — structure fires from welding sparks are common enough that insurance companies track them specifically.

The rule is a 35-foot clear radius around any welding operation, free of combustibles. In a farm shop that’s full of hay dust, fuel, oil rags, and cardboard, that takes actual effort to achieve. Here’s the practical version:

  • Move combustibles before you start, not after you notice the smell of smoke
  • Never weld near open fuel containers, fuel lines, or anything that holds or has held flammable liquid — tanks, drums, hoses, even empty containers that still have vapor
  • Have a fire extinguisher within reach, not across the shop. A 10-lb ABC extinguisher is the minimum
  • Stay after you’re done — walk the shop 30 minutes after welding and look and smell for anything smoldering
  • Welding on or near hydraulic lines is its own special category of bad idea. Hydraulic fluid under pressure that contacts a hot weld is a fire and injury hazard simultaneously

The other fire/explosion hazard is welding on containers — tanks, barrels, pressure vessels. Any container that has held or currently holds a flammable or combustible material can have residual vapor that a spark ignites. Hazard #5: Electrical

Welding machines operate at voltages that are uncomfortable but rarely lethal under normal conditions — the open circuit voltage on most welders runs 20–80 volts, which will give you a jolt but isn’t in the same category as household current in terms of electrocution risk. That said, electrical safety is not something to be casual about.

The real electrical risk in welding comes from wet conditions, damaged equipment, and poor grounding. A welder standing in a puddle of water with a compromised electrode holder or a frayed cable is in a different situation than the same welder in a dry shop with properly maintained equipment.

  • Inspect your cables and connections before each use. A frayed cable or a loose connection in the electrode holder doesn’t just create a shock risk — it creates a fire risk from arcing at the connection point
  • Never weld in wet conditions or while standing on wet ground

On FR cotton vs. leather: A leather welding jacket gives the best protection from spatter and radiant heat. Synthetics — polyester, nylon, fleece — are not acceptable. They melt onto skin.

Shop Setup Safety: The Things People Overlook

The gear on your body is only part of the picture. The shop itself matters too.

Ventilation: This doesn’t have to be complicated. A shop door or window open with some air movement is the minimum for mild steel work. Position the work so the fume plume rises away from your face — not toward it. Add a fan to move air across the work area if your space is tight. For regular welding in an enclosed garage, a dedicated fume extractor is worth the investment.

Grounding: Your work clamp needs to connect to the actual workpiece or the welding table, as close to the weld as practical. A ground clamp on the far end of a 12-foot piece of steel while you weld at the near end creates voltage drop and instability. Clamp close to the work.

Work surface: Metal welding table or concrete floor — not wood, not plywood, not a workbench with a plywood top. Spatter on wood is a fire waiting to happen. A sheet of 1/4″ plate on sawhorses is a functional welding surface that costs almost nothing.

Storage of consumables: Wire and electrodes should be stored dry. E7018 stick electrodes are moisture-sensitive and should stay sealed or in a rod oven. Wet electrodes produce porosity and won’t run right. A small heated rod oven or a sealed container with desiccant handles this.

The most dangerous thing that happens to welders isn’t ignorance — it’s familiarity. Beginners are careful. They read the manual, they gear up, they’re nervous, they pay attention. Experienced welders skip steps because they’ve done it a thousand times and nothing happened.
